Tyre Puncture — When to Repair and When to Replace

When a Tyre Can Be Repaired

A tyre puncture is repairable if all of the following conditions are met:

1. Location — Central Tread Area Only

The puncture must be within the central tread zone of the tyre. Imagine the tread surface divided into three sections — only the middle section (roughly the central 75% of the tread width) is repairable.

Not repairable:

  • Sidewall punctures (the flat side of the tyre)
  • Shoulder punctures (where the tread meets the sidewall)
  • Bead area damage (where the tyre meets the wheel rim)

2. Size — Under 6 mm

The puncture hole must be no larger than 6 mm in diameter. Nails, screws, and small sharp objects typically create holes within this limit. Larger gashes, cuts, or impacts are not repairable.

3. No Structural Damage

The internal structure of the tyre — the carcass plies and belts — must be intact. If the tyre has been driven on while flat, the sidewalls may have been crushed and the internal structure compromised, even if the puncture itself appears small.

4. Adequate Remaining Tread

There must be sufficient tread life remaining to justify the repair. Repairing a tyre with 2 mm of tread that will need replacing soon anyway is poor value.

5. Previous Repairs

Most standards allow a maximum of two repairs per tyre, and repairs must not overlap. A tyre that has already been repaired twice should be replaced rather than repaired a third time.

When a Tyre Must Be Replaced

Replace the tyre if any of the following apply:

Repair Methods Explained

This is the industry-standard permanent repair method:

  1. The tyre is removed from the rim.
  2. The interior is inspected for hidden damage.
  3. The puncture area is reamed (cleaned and slightly enlarged).
  4. A mushroom-shaped plug-patch is inserted from the inside.
  5. The plug fills the hole, and the patch seals the inner liner.
  6. Vulcanising cement bonds the patch to the tyre.

Method 2 — External Plug Only (Temporary)

An external rope plug is inserted into the puncture from the outside without removing the tyre from the rim.

This method is useful as a roadside emergency fix but is not considered a permanent repair by most tyre manufacturers and industry bodies. The plug does not seal the inner liner, potentially allowing moisture to reach the steel belts.

Method 3 — Tyre Sealant (Emergency Only)

Liquid or foam sealant is injected through the valve stem. It temporarily seals small punctures from the inside.

Sealant is an emergency solution only. It can make subsequent proper repairs more difficult as the sealant must be cleaned out. Many tyre shops charge extra to clean sealant-contaminated tyres. It also affects TPMS (tyre pressure monitoring system) sensors in some vehicles.

Tyre repair regulations vary by country:

  • United Kingdom: BS AU 159 governs repairs. Only the central tread area may be repaired. Speed restricted to 70 mph for repaired tyres. Maximum of two repairs per tyre.
  • Germany: Repairs must follow RDKS (tyre pressure monitoring) regulations. Only professional repairs using combination plug-patch methods are considered roadworthy.
  • France: Repaired tyres must pass inspection at the next contrôle technique.
  • Most EU countries: Follow manufacturer guidelines and national standards. Sidewall repairs are universally prohibited.

DIY vs Professional Repair

A professional tyre shop will:

  • Remove the tyre from the rim to inspect the interior
  • Identify hidden damage that is invisible from outside
  • Use the correct plug-patch method
  • Check and reset your TPMS if applicable

DIY Plug Kit (Emergency Only)

External plug kits sold at automotive stores are designed for emergency roadside use. They can get you to the nearest tyre shop but should not be considered a permanent fix. If you carry one in your vehicle, understand its limitations.

Run-Flat Tyres — Special Considerations

Run-flat tyres have reinforced sidewalls that allow limited driving when deflated (typically 80 km at 80 km/h maximum). However:

  • Run-flat tyres that have been driven on while flat often cannot be repaired, even if the puncture itself is in the repairable zone. The stress on the reinforced sidewalls during flat driving can cause internal damage.
